New way to find out hidden problem in the factory.

When we have continuous data, we are normally able to see various trends. From this chart, what we can understand is if we set the border to near the 1.5 times from the cycle time median, we can segregate to good and bad processes (above orange line).We can say to these orange dots had some issues while the operator was stitching. If we sum up these abnormal cycle times and compared with whole operating time, it is around ratio of 18%. We can understand this 18% non-stitching time as an allowance which we usually calculate in the planning and close the story.
However, these non-stitching times are sometimes not related to their work, so it is better to investigate the reason to obtain better production.

We shot this operator's video along with data collection and studied details of the abnormal cycle time.
As a result, we found that 95% of the non-stitching time was in cycle which took above 100 seconds. (median cycle time x 1.5)

In garment factory, we usually conduct time study for the planning or for finding reasons why the production piece from specific operator is not achieving the target etc.
However, as you see the previous scattered chart, time study's sampling is only 5 minutes or so, therefore, it is commonly not easy to find out the root of the problem.
Also, when IE team visit the production line and try to take data, operator sometimes manipulate the result to make scoring good.
3 In this case, if you can take 2 to 3 hours data, operator will not be able to manipulate this long.
One more advantage of taking long term data is without data, convincing operator will be another issue.
But with proper data, we will have a chance to coordinate with the operator to reduce their extra job or to reduce their difficulties.
